2012 Ford Fusion Intake Manifold Parts Questions & Experts Answers

  • Q: How to remove and install the intake manifolds in V6 engine on 2012 Ford Fusion?
A: For the 3.0L and 3.5L engines, begin by disconnecting the negative battery terminal and removing the air filter housing along with the intake duct. Remove the engine cover if present, then disconnect the electronic throttle body connector and any associated coolant hoses or connectors. For 3.0L engines, disconnect the MAP sensor connector, EGR valve electrical connector, and EGR pipe, while also disconnecting the EVAP hose, brake booster vacuum hose, and PCV hose. For 3.5L engines, disconnect the heated PCV valve connector. Mark vacuum lines and electrical connectors for reassembly, then remove the wire harness bracket nuts and position the wiring harness aside. On 3.5L engines, remove the manifold brace near the throttle body end. Loosen the upper intake manifold bolts following the reverse of the tightening sequence, noting that the bolts are captive. Remove and discard the upper intake-to-lower intake manifold gaskets, checking for warpage on mating surfaces if the gasket was leaking, and replace the manifold if necessary. Install new gaskets, ensuring clean and flat mating surfaces, then locate the upper manifold on the lower manifold and install the fasteners, tightening them in three or four steps. Reinstall remaining parts in reverse order and reconnect the battery, allowing the Powertrain Control Module to relearn its idle and fuel trim strategy. After warming the engine, check for fuel and vacuum leaks and road test the vehicle. For the lower intake manifold, allow the engine to cool completely before relieving fuel system pressure and disconnecting the negative battery terminal. If working on a 3.5L V6, drain the cooling system, then remove the upper intake manifold. Disconnect the fuel line from the fuel rail and the fuel injection electrical connectors, moving the injector wiring harness out of the way. For 3.5L engines, remove the bolts securing the thermostat housing to the lower intake manifold, then loosen the lower manifold bolts gradually and evenly in reverse order until all are loose, and remove them. Lift the lower intake manifold(s) from the engine and discard the manifold gaskets, carefully cleaning all gasket material from the mating surfaces without damaging them. Install new lower intake manifold gaskets, position the lower manifold(s) on the cylinder heads, and ensure gaskets remain in place. For 3.0L V6, assemble the fuel rail to the manifolds, installing the fuel rail bolts loosely. Tighten the lower manifold bolts gradually and evenly, then complete the installation in reverse order. If working on a 3.5L V6, change the engine oil and filter, then refill and bleed the cooling system. For the 2.7L engine, loosen clamps and remove the rear air filter housing outlet pipe and the Charge Air Cooler intake pipe. Disconnect quick-connect fittings from both ends of the PCV tubes, disconnect the crankcase pressure sensor electrical connector, and remove both tubes. Remove the purge valve hoses and valve, repositioning the harness, then remove the vacuum pressure sensor mounting bolt and move the sensor from the intake manifold. Detach various electrical and vacuum harness retainers and connectors, then remove the manifold mounting bolts to detach the manifold from the engine. Clean the manifold and cylinder head mating surfaces, install new manifold gaskets, and reattach the manifold and bolts, tightening them in the indicated sequence, completing the installation in reverse order.
