  • Q: How to remove and install the intake manifold in 4.0L pushrod V6 engine on 2002 Ford Explorer Sport Trac?
    A: To remove the intake manifold firstly switch off the car at the battery terminal and you remove the drive belt. Secondly, the upper intake manifold and the valve covers should be unbolted; the cooling fan and the shroud have to be deleted too. Remove the electrical connectors from the coolant sending unit and coolant temp sensor at the front of intake manifold and take off the heater hose at the front of the intake manifold. It is either to unhook the thermostat, and housing off or disconnect the upper radiator hose from the outlet fitting. Loosen the intake manifold nuts/bolts and lift the manifold away; if it is badly stuck lightly hammer it to break the gasket seal, and if you have to force it off do so very gently so as not to damage the gasket face. For installation clean away all the gasket material and oil as well as dirt using a cloth and solvent. Use ATV sealant on the ports that connect to the water jacket and the one that is on front side sealing surface, and a separate strip to the corner where the intake manifold meets the block. Apply the sealer to the intake manifold gasket then over the studs, place the intake manifold to fit it onto the studs and fasten it with nuts and bolt to be tightened only by hand. Manifold should be fitted within five minutes after applying the sealant so as to get a good seal. Following the tightening of the nuts and bolts to the required torque, in the right sequence, the rest of the installation should be done in reverse of the removal process. Last of all, turn on the engine and check for oil, coolant, and vacuum leaks.
