A:
Removal begins with draining the cooling system, removing the PCV and canister purge hoses, and disconnecting the accelerator cable, speed control linkage and automatic transmission cable. The accelerator cable bracket is also removed. All electrical and vacuum connectors are labeled and disconnected from the coolant temperature sending unit, air charge temperature sensor, throttle positioner, idle speed control solenoid, EGA sensors, fuel injectors and fuel charging assembly. The distributor is removed next, followed by relieving the fuel system pressure and disconnecting the fuel supply and return lines. The carburetor is removed if equipped. The radiator, heater and water pump bypass hoses are disconnected from the water pump outlet, along with the throttle body cooler hoses. The coolant pipes are unbolted and the air intake plenum is removed if equipped. The lower intake manifold bolts and nuts are loosened in 1/4-tum increments until they can be removed by hand. The manifold is then pried up, ensuring all bolts and nuts have been removed first. For installation, the manufacturer recommends the use of guide pins. If the manifold was disassembled, it is reassembled using electrically conductive sealant on the temperature sending unit threads and a new EGR valve gasket. A gasket scraper is used to remove all traces of sealant and old gasket material, then the mating surfaces are cleaned with lacquer thinner or acetone. The threads in the bolt holes are chased with a tap of the correct size, then debris is removed from the holes with compressed air. Guide pins are installed, and a 1/8-inch wide bead of RTV sealant is applied to the four corners where the manifold, block and heads converge. A small dab of gasket adhesive is applied to the manifold gasket mating surface on each cylinder head, and the gaskets are positioned on the cylinder heads. The end seals are positioned on the block, and a 1/8-inch wide bead of RTV sealant is applied to the four points where the end seals meet the heads. The manifold is carefully set in place while the sealant is still wet. The bolts are installed and tightened in the proper sequence. The remaining installation steps are the reverse of removal. The engine oil is changed and the cooling system is refilled. The engine is started and checked carefully for oil and coolant leaks at the intake manifold joints.
